There is no flat washer once assembled but you should tighten the nut down using a flat washer to seat the shaft properly, then take the nut and flat washer off, insert the taper and tighten again. I believe this is done because the taper can lock up and not seat the shaft fully.

Maybe thats exactly what happened, The taper has locked up before the shaft has seated.

I have had them lock up on the taper a couple of times.

It's the same flange as I took off, and it was ok before. The hubs have changed, but are brand new. Should there be a spacer with the bearings?

Checked the castle nuts, and (unfortunately) they are identical.

Right, bit of a development with this. I had the whole lot apart today, checked bearings, castle nuts (again, to be sure) etc etc.

When it all went back together, torqued up properly (using a washer) and both sides seem more even.

But it now seems that the driveshaft keeps popping out of the CV on this end as well. Could the be related as the CV is slightly (1mm-1.5mm) further away? or do you think it's an isolated problem?

On a plus note: I got a shed load done this weekend. All of the brakes done and blead, clutch blead, fuel pump fitted, got oil pressure off the starter etc and all that remains is to squeeze the intercooler in and tax and mot it. There is always these pissy little things that hold you up.

I kept having a problem with the cv poping off the drive shaft, was a fooked retaining clip on the shaft, fitted a new one and robert was my mothers brother!

Lol lucky you, my mother doesnt have a bother!!!
Its the "c" shapped wire ring that sits in a groove on the splinned section of the cv (same type as the otput shaft on the diff)
