My new bonnet has arrived and I want to cut some holes in it again for my intercooler!

You mean a Q max cutter, these are very good but as you say theres a curve. A holesaw is your only choice. Youll just have to file it up afterwards.
I seriously doubt it! |

you could try an angle grinder, or plasma cutter but the hole saw will be neat ish compared |

A good quality hole saw is best, the solid metal ones, not the spring steel type ones.

If you drill a pilot hole, and use a hole cutter ( like above ) with a soild bar for a pilot, they work a little better.
9.85 @ 145mph

Place the bonnet on a piece of wood, if you can get one that has a similar radius to the bonnet so much the better.

Stepper drills do give a neater cut. Not sure how big you can get them tohugh, the biggest I have is 32mm Fastest 998 mini in the world? 13.05 1/4 mile 106mph
