So...after another day in the garage, this afternoon I had the pleasure of driving the car around with my new intercooler fitted *happy*

Top say I am chuffed to bits with the fit/quality/look of my new intercooler setup would be an understatement, I was so excited last night when I started bolting it all in place!

Heres how I did it....

First i drained off the coolant system, so that I could remove the radiator. The radiator sits hard up against the drivers side headlight casing, and I needed to somehow get a hose through there for the outlet of the intercooler. So, simple solution would be to move the radiator a few inches across wouldn't it? Well in theory it's easy, but then the distributor fouls on the radiator fan, and also the oil cooler needs moving.... So it wasn't plain sailing, but I've done it with 4 weeks of patience.

I completely stripped the front end of its bumper, lights etc so that I could get access to the radiator mounting points.



Here is a pic of the drivers side radiator mounting plate, with the original hole outlined in green, and my new hole I made outlined in red. This gives you perspective on how far I shifted it across.



Unfortunately i don't have any shots of the re-wiring/oil cooler relocation work I did, but heres an early shot the naked engine, so you can see how the radiator and oil cooler have been moved...

After...



If you look in the bottom left hand corner of the photo, you can see that I now have just over 2 inches of clearance between the radiator and the headlight, so I could now get on with sorting out pipework/intercooler dimensions and mountings etc.

After I had decided on my intercooler design ( a larger version of the 2wd sapphire cosworth item in shape), I made a mock-up and fitted it to the car:



(Note the sock holding my headlight in place :lol: )

I decided that the intercooler needed to replace the grille, so i tried to untilise the grill mounting slots for the intercooler. I also had 2 long tabs welded to the top of the intercooler so that i could bolt it to the slam panel aswell.

After a 4 week wait I got my new custom intercooler from Forge Motorsport. Very happy with the quality of their i/coolers, the welds are superb and is cooler features an excellent quality core.

Here it is resting in its mounting slots, ready for fitting...



After making up some pipe work to plumb it in, I connected it up and cracked on with securing the i/cooler to the shell...






SO...heres my end result after my work, hope you like the finished conversion, I know i'm very pleased B)








And finally, I tested the intercooler with some boost...

That instal looks good, just a shame you couldn't keep the grill as I loved the stealthy look.

Could you not cut a grill down and make it fit it over the IC .... Only has to be a couple of mm thick and then could be stuck on with something like a contact adheasive.

Your car is soooooooo tidy ... a real tribute.

Every day is a school day ...........

How fast and how expensive ...... the same question...

Well done mate, glad you have got it done, be interesting to see what difference it makes. All i need now is for my shoulder to get better so that i can get back into the garage and get back on with sorting my front mount intercooler.

It would of been nice to keep the front looking subtle, but the intercooler core is about three times as thick as the grille, so theres no way of hiding it....Unless I drive around with a blanket on top?? *tongue*

Looks a decent job, have you got an air charge temperature guage? just wondered if you have any before and after figures.

Its a shame I don't have a charge air temp gauge, as that would have been great for comparsion *frown*

i supose if you realy wanted to hide the cooler a bit or just make it a bit more subtle then you could spary it black?

Great looking car. I also got my intercooler made by Forge, and they did a great job.
We'll have to meet up sometime in summer, i often have a drive down to Blackpool in the Mini. Would love to have a look at your car. :)

looks like it will serve its purpose well, but it does stand out a lot more now!

i know it would be a shame to as ts nice shiny alloy, but have you thought about maybe painting it black to get the sleeper look back?

for got to mentiopn as well that i would spray the intercooler MAT black as this colour givs up its heat 25% more than any other

Dave, take some pics of your metty too, would love to see it.

Nothing wrong with mega pistons, a lot of people on here use them. With a little bit of work to the head to lower cr, you should be able to run more than 10psi. :)
