Just finished fitting my intercooler.Fabricated the pipes from some old XJR1200 motorcycle downpipes as they were the perfect inside diameter.
The pictures are of the pipes,the modified plenum pipe and test fit on my spare engine and the final fit on the car itself.Just need to get some jubliee clips tomorrow so I can test it.
There is about 5mm spare inside between the top of the intercooler and the bonnet when it is closed.

that is really impressive looks a million times better than mine. just something that you might wanna think about as seen as you are so good at making pipes is to get that air filter to the front somewhere should save you a few degrees i reckon *smiley*

no longer a series, but still 1.3 turbo.

VERY nice install. Good choice of pipe diameter - the smaller pipe will keep the airspeed nice and high...

Sold the turbo and seeing what the C20XE can do!

Just curious, how did you alter the pipe from the plenum?

Is it welded then obviously carefully dressed smooth?

The intercooler intself is a rs turbo unit with all the unnecessary lugs carefully removed by firstly hacksawing off the excess and finally filing the surface smooth.this allowed me to fit the intercooler a little lower.

I altered the plenum exactly like you said.I turned down a piece to the exact inside and outside diameter,Tig welded it together and dressed back the visable weld with a sanding disk fitted to my angle grinder.a quick bit of sanding with some 80 grit sandpaper and a lick of paint and the job was done.It took about an hour or so to do but i'm happy with the end result.
The picture below shows the weld on the underside which I couldnt be arsed to remove.

The coil is currently fitted in the upside down position at the moment purely due to the fact that the wires were too short to connect it vertically.I dont know if this is a good idea but I have to be honest I quite like the look of it in that position.
Any advice would be appreciated,as I wouldnt want to destroy a perfectly good coil.

I was told coils are best mounted with terminals up because of the oil in them, sure some one will know the exact reason but all i can think of is it getting a bit hot???

Dont think it matters...

I have mounted coils sideways and vertiacally with no problems at all, the oil is only there for cooling.

Yes your right T3, coils run better mounted up right.

There is oil in them like you say and the little air in them that should be at the top. that's the theory. However some cars as standard are mounted sideways, so take it as you will*wink*

Thanks for all the compliments guys.It took a few nights work before I was happy with it but I think the end result speaks for itself.My whole intention was a setup that looked factory fitted.The best part is that the whole lot cost me less than £30 to make.

Think I will mount the coil vertically to be on the safe side.Will have to lengthen the wires a little though.Might as well give it another polish while its off.

The i/d of the intercooler pipes is 39mm which is ideal as the i/d of the stub pipe that comes up from the turbo was around 37mm if I remember correctly.The o/d of the pipes are around 42mm.I originally wanted to use 50mm pipes which would have saved me having to flare the ends of the pipes where they meet the intercooler,but this left very little space between the rocker cover and the dashpot.I also had to cut down my breather by 25mm to allow me to fit the filter back on.it was easier to do this than alter the angle of the pipework.
