Well I have sourced a couple of good gearbox casings that I going to build my new gearset into. I'm looking to work the inside of casing to remove any casting marks and possible stress raisers. If this will be successful I'm not sure but it's got to be worth ago!

What's the best tools for this? Currently using a air die grinder and some carbide burrs. These have a tendency to clog up. What's best to give a good finish.

You could try Roloc sanding discs on an angle air die grinder.

Carbide burrs work really well, just put a few drops of oil on it every now and again and the swarf doesn't clog. *wink*

Rub soap on the aluminium and the burr to help prevent clogging. As above Roloc disks are excellent and finish off with a 120 grit flap wheel.

I seriously doubt it!

I only welded up the left hand drive wiper holes in the valance and went through 4 stripping paint and finishing of grinding the welds...

That's some motivation Paul. Some hours have gone into that :) Cheers for the feed back. I've used rolocs at work but they are more like scotch pads for cleaning gasket faces etc.

Is that roloc stuff a bit like the harsh side on a washing up sponge and sort of looks like a pond filter and used for paint prep?
If it is, I used that with some gt85 to clean up my block face from surface rust and it worked wonders!

the rolocs have all sorts of different finishes on them. I bought a bag with several hundred disks and a few heads for about £30 from egay.

There are a couple of teeth profiles for carbide burrs, I would recommend the chip breaker profile of teeth to minimise clogging.

Just ordered a load of rolocs in different grades so will get on with this over the weekend. maybe wasted time if I break the box on its first use :)

Consider, if you were not that bothered about the weight saving, is there any benifit gained from the effort, other than the weight saving?

I've just got my gear case back from the machine shop after having a couple of the casting core joints welded on the center web since they left a nice area for a crack to propigate. Do I spend x number of hours sanding fuck out of th casing for little gain?

I began mine so my Salisbury would fit, but then carried on. Ive heard of lots of people stress relieving the casing and block

I seriously doubt it!
