could you not fit a tubde from inner sill/main hoop to inner sill/main hoop on the other side under the seat base to stiffen it up?

Yeah absolutely, a tube across is a perfect way to stiffen things up except for the weight put back in will end up very near if not the same as the ally box section I took out. It's pretty well 1200mm inner sill to inner sill and even going down to 1.2mm wall 38mm tube (too wide a span for a smaller diameter to add any useful amount of stiffness I think) it comes in at 1.3kg before I think of adding any bucket bushes or gussets back to the mount points.

As I say I want to improve exhaust clearance where the tunnel meets the heelboard which the current ally box section obscures. I decided I'd only pursue this route if I could solve the clearance issue and save a reasonable amount of weight at the same time, I couldn't justify the work involved if the only gain was clearance and very little or no weight saving.

There is no such thing as 'insignificant weight saving', it all adds up.

I decided I'm happy with the overall idea so started to weld up in stages while I keep it bolted to a straight edge and using the ally box section as a jig and checking it still bolts up so I know it hasn't moved too much after welding.

I think I might calculate the weight of adding the same sort of section in the centre so this increase in section depth goes all the way across the heelboard like a continuous box section again.

This is FORD country, on a quiet day you can hear Vauxhalls rusting.

Thanks again Steve, if only I could make the same percentage gains on everything else!

Cheers

One of my preferred builds to read on this forum. Be nice to see what progress has been made.
